Have you considered rounding the shape of the sporran at the bottom instead of making it squared with corners? For hiking, I would think the corners would become annoying and possibly painful after a while.
the patch is from scratch. Originally the plagues I found were rectangular squares but yes if I do another one I think I'll either find some rounded rectangular plagues or another way to make the mold. It should also help making the smooth bottom better. some of your suggestions have made me think of another way perhaps cardboard covered in duck tape.
I know other threads people mention sporrans being uncomfortable but I've never had that problem.
